Im leaning toward replacement front frame section and thinking of the following sequence, I havent done a cab removal before so thinking of this sequence.
1. Remove box as this gives me more room to remove the cab a bit backward away from the motor. 2. Remove cab and Place cab or rear of frame. 3. Can I support the transmission and remove the engine? 4. I can then grind out the welds holding the rear frame section inside the front frame section?
I think box removal is easy, Ive done that on my Tacoma to replace the metal fuel tank. Never touched a 4x4 transfer case and automatic transmission.

I'm wondering now if best to remove the transmission and engine together? One more thing to not take apart and put together? plus then could remove the cab and leave the box in place? I've always preferred doing the transmission and engine together on my cars when I did not remove the body.

So got some knowledgeable advice from someone who did this. The section I got is southern, very solid, and it goes back to just behind the rear cab mount.
Process is remove all attachments between the cab and transmission, remove the front 4wd driveshaft. Remove anything that would prevent lifting the cab about 6 inches. Lift the cab about 6 inches, slide a 6x6 under it to support it above the frame. Lift engine up enough to clear the frame front section, allowing it to be rolled out from under the motor. Support the motor in place until ready to roll the new frame back in place.
Support the frame on both sides with blocking just behind spot where the frame front and rear sections are welded. Cut the frame off just behind the rear cab mount, roll the front section out.
Grind off the welds on the frame sections joint, move all the front section attachments to the new frame. Thats the upper and lower control arms, shocks, hubs, etc, slide front and rear sections together, weld. Lower engine and cab back in place.
I think I can leave the transmission attached to the engine, the wiring largely attached to either the engine and cab, if it has enough length to reach while lifted. The front clip is already off. Sounds too easy?

Got the cab lifted and moved back, everything disconnected from the cab, plan now is my buddy and and his mini excavator will lift it off completely.
Did a practice lift of the drivetrain to see how high it needs to go to allow the front end and frame section to roll out, only removed the front driveshaft, exhaust, transmission, driveshaft, all still attached. Worked fine, thinking I may see if I can block the drivetrain up instead of building a gantry.

Getting it back together, needed hood and 1 fender replaced, have both painted inside and primed outside, other fender is primed outside. Have inner fenders installed, will get other fender and hood installed this week hopefully. All electrical except headlight harness installed.
Have all the parts needed, just need to get it done.

Ive had them say replace the whole frame, easy to do if you can find one locally? Not likely, and shipping is an arm and a leg. Im anal and a worrier, did a ton of measuring before and after the front frame section was removed and replaced. Cab fit easily, all the after measurements seem perfect, the wheel alignment will tell the tape when I get there.
It was too nice a truck to see it parted and I have very much enjoyed taking it apart and putting it back together.

Thanks George, I am very lucky to have a local guy who brings parts up from the south, I got a grill, rad support, 1 fender, hood, bumper, etc from him, hes 15kms from my house.

My present truck, a 2002 Tacoma, t was 8 years old when I bought it, 55,000 kms, now has 145,000 almost 13 years later. It had original tires on it and came with a set of snows on rims. I put new Michelins on it for summers, used the winters until 2020, they were 18 years old. The summer Michelins are on the Silverado now.
Ive always had an eye on this Silverado, am lucky to get it. Ill sell the Tacoma, maybe for more than I paid for it. It has mostly original paint. I expect it will last me a long time, its the last real Silverado.

She was actually all black from the factory (and a cab & chassis). Kind of an odd one being a 3500 4x4 with factory AC and cassette player and single rear wheels.
Finally got it back from painting Saturday, did new silver and the front clip, cab and box otherwise original paint. Getting other small things done, needs fender well trim, wheel alignment, ac recharge, etc. It drives like a new truck.
